Silicone Overmolding: How Two-Shot and Insert Molding Add Value to Your Product

Many of today's most successful products rely on a combination of materials to achieve the right balance of strength, flexibility, and comfort. Silicone overmolding — bonding liquid silicone rubber (LSR) onto a rigid plastic or metal substrate — is one of the most effective ways to achieve this combination in a single integrated part.

What Is Silicone Overmolding?

Overmolding involves molding a layer of LSR directly onto a pre-formed rigid component, such as a plastic housing, metal bracket, or electronic connector. The result is a single part that combines the structural integrity of the rigid substrate with the soft-touch, sealing, or grip properties of silicone — without the need for adhesives or secondary assembly steps.

Two-Shot Molding vs. Insert Molding

There are two common approaches to overmolding. In two-shot (or multi-shot) molding, both the rigid substrate and the silicone layer are molded in sequence within the same machine and tool, using a rotating or shuttle mold design. In insert molding, a pre-made substrate — often produced separately or even by a different supplier — is placed into the LSR mold cavity, and silicone is molded around or onto it.

Key Design Considerations for Overmolded Parts

Achieving strong adhesion between silicone and the substrate material is one of the most important factors in overmolding success. This depends on selecting compatible material combinations, applying primers where needed, and designing mechanical interlocking features such as undercuts or through-holes that help anchor the silicone layer mechanically in addition to any chemical bond.

Overmolding tools must account for substrate placement accuracy, sealing around the insert to prevent flash, and thermal management — since the substrate and the LSR layer may have different optimal processing temperatures. Precise core and cavity alignment is critical to avoid shifting the substrate during injection, which can cause cosmetic defects or incomplete bonding.
